## What Is a Manufacturing Facility Electrical Upgrade?

A manufacturing electrical upgrade adds and reorganises the distribution that feeds machine loads: switchgear sections, motor control centres, three-phase feeders to production cells, and local disconnects where maintenance needs to isolate equipment. The work is often driven by a cell expansion, a machine replacement whose nameplate exceeds the existing feeder, or a distribution system that has been extended repeatedly over the years until nothing has spare capacity.

What separates this from commercial distribution work is the load profile. Machine loads have high starting currents, varying duty cycles, and simultaneity patterns that depend on how the plant is actually run. Sizing on a nameplate sum over-specifies the equipment and the budget. Sizing without starting currents produces nuisance tripping the first time two machines start together. The load study has to model both, and the resulting design still has to satisfy the Ontario Electrical Safety Code (OESC) before ESA plan review clears it.

The second difference is the schedule. A production line has a value per hour, so the project is built around your shutdown calendar rather than the contractor’s convenience. Equipment gets set and feeders get pulled while the line runs. Transfers happen inside agreed windows.

For the industrial range, see

.

### Typical Scopes

- **Machine feeders within existing distribution.** New feeders and local disconnects for added or replaced equipment.
- **Switchgear or MCC addition.** New sections and buckets where the existing distribution has no spare capacity.
- **Service and distribution upgrade.** Where the load study exceeds the existing service. See

    three-phase electrical service upgrades

    [/three-phase-electrical-service-upgrades/ →](/three-phase-electrical-service-upgrades/)

    .
- **VFD feeder work.** Correctly sized and routed feeds for variable frequency drives with proper bonding.

## When a Plant Needs Distribution Work

- **A machine replacement exceeds its existing feeder.** New equipment nameplates are often higher than the equipment they replace.
- **A cell is being added.** New feeders, starters and disconnects, and a re-check of simultaneity across the plant.
- **Breakers trip on simultaneous starts.** The signature symptom of distribution sized on running current alone.
- **The MCC has no spare buckets.** The reason every subsequent equipment change becomes a project.
- **Fault current has increased.** After a service upgrade, equipment ratings need re-verification against the new available fault current.
- **Maintenance cannot isolate equipment safely.** Missing local disconnects is both an operational and a safety problem.

## What Drives the Cost Between $5,000 and $15,000

**Switchgear and MCC scope** leads: new sections and buckets are the largest equipment items. **Feeder count and routing** is second, since every machine feeder is a conduit route with terminations and a disconnect. **Shutdown constraints** are third, because work compressed into short windows needs more crew for less time. **SCCR remediation** is fourth, where equipment ratings turn out to be inadequate for the available fault current and have to be addressed.

Utility infrastructure, where the service itself changes, is priced by the utility and quoted separately rather than absorbed into the contractor scope.

## What to Expect Through the Project

The first phase is the load study and the paperwork: machine nameplate data, starting currents, duty cycles and simultaneity, growth allowance for planned equipment, then the single-line diagram, equipment ratings and available fault current verification for the commercial ESA plan review.

Installation is sequenced against your shutdown calendar. Switchgear and MCC sections are set and feeders pulled while the plant operates, because none of that work touches live circuits. Transfers, terminations into live distribution and the cutover happen inside the agreed windows.

Commissioning is done cell by cell. Phase rotation is verified and documented before the first start on every affected machine, loads are tested, and feeders are tagged. The ESA inspector attends, and maintenance receives tagged feeder records, MCC bucket schedules, the as-built single-line diagram, SCCR and rotation verification, the Certificate of Inspection and the itemised invoice.

### What Moves the Price

#### Overhead mast or underground lateral

An underground service entrance needs trenching and civil work, so it sits higher in the range than a mast and weatherhead replacement.

#### Panel brand and circuit count

Siemens, Square D / Schneider Electric and Eaton load centres price differently, and a 42-circuit panel costs more than a small enclosure.

#### Service entrance length and routing

Conductor length from the meter base to the panel, plus any wall penetration or conduit work, changes the material and labour line.

#### Scope flagged by the load calculation

An OESC Section 8 result can add a subpanel, a grounding electrode conductor or a meter base that was not in the original plan.

| Scope | Low | High |
| --- | --- | --- |
| Machine feeders within existing distribution | $ 5,000 | $ 8,000 |
| Switchgear or MCC addition with feeders | $ 8,000 | $ 12,000 |
| Service and distribution upgrade with shutdown cutover | $ 11,000 | $ 15,000 |

## Why Choose Us for Manufacturing Upgrades?

ECRA/ESA licensed, permit filed, utility coordinated, quote itemised.

- ### Production calendar drives the schedule

Work is planned around your shutdown windows. Nothing gets transferred on a day the line is running unless you have agreed it.

- ### Simultaneity, not nameplate sums

Machine loads rarely all run at once. The study models real simultaneity so feeders and switchgear are sized correctly, not conservatively.

- ### Rotation verified per cell

Phase rotation is checked and documented at each cell before first start, because a reversed motor damages equipment immediately.

- ### Documentation maintenance can use

Tagged feeders, MCC bucket schedules and an as-built single-line that matches what is actually installed.

## Manufacturing Upgrades FAQs

### How much does a manufacturing electrical upgrade cost in Toronto?

The contractor scope runs $5,000 to $15,000 CAD. Machine feeders installed within existing distribution sit at the lower end. Adding switchgear or a motor control centre with new feeders, or a service and distribution upgrade with a shutdown cutover, moves toward the top. Utility infrastructure and any shutdown premium are itemised separately.

### How do you plan work around production?

We build the schedule from your shutdown calendar. Equipment can be set and feeders pulled while the line runs, because that work does not touch live circuits. The transfers themselves are executed inside agreed shutdown windows. Nothing gets switched on a production day unless you have specifically agreed to it.

### What is simultaneity and why does it matter?

Simultaneity is how much of your connected machine load actually runs at the same time. A plant with ten machines rarely runs all ten at full load simultaneously, so sizing switchgear on a nameplate sum over-specifies the equipment and the cost. A study that models real simultaneity, starting currents and duty cycles gives the right answer in both directions.

### Do you install motor control centres?

Yes. MCCs, starters, variable frequency drive feeds and the distribution serving them are part of the scope. Bucket schedules are documented and the feeders are tagged so maintenance can trace a machine back to its starter without opening panels.

### Why does short-circuit current rating matter in a plant?

Available fault current is higher close to a large service, and machine control equipment often has a lower rating than the distribution feeding it. If the available fault current exceeds the equipment rating, a fault becomes a serious hazard rather than a controlled trip. We verify it against the actual available fault current and it forms part of the plan review submission.

### Is three-phase or 600V right for our plant?

It depends on motor sizes and distribution distances. 120/208V three-phase suits smaller motors and shorter runs. 347/600V suits large motors and long runs, with step-down transformers for control and lighting. See \[three-phase electrical service upgrades\](/three-phase-electrical-service-upgrades/) and \[600V electrical service upgrades\](/600v-electrical-service-upgrades/).

### Can you add feeders for new equipment we have not bought yet?

Yes, and it is usually worth it. If a cell expansion is planned, reserving switchgear sections and running spare conduit during this project costs a fraction of returning later. We size for the planned plant, not just today's.

### What about variable frequency drives?

VFD feeds need correctly sized conductors, attention to cable type and routing for harmonics and noise, and proper bonding. Those requirements are built into the feeder design rather than treated as a control-panel detail.

### How is phase rotation handled at commissioning?

Rotation is verified and documented at each cell before the first start after any distribution change. A reversed motor on a pump, compressor or machine tool can cause damage on the first rotation, so this is not something to discover during a production run.

### What documentation does maintenance get?

Tagged feeders, MCC bucket schedules, panel schedules, the as-built single-line diagram, SCCR and rotation verification records, the ESA Certificate of Inspection and the itemised invoice. The single-line is updated to match what is actually installed, not what was originally drawn.
